This custom pallet rack guard is a structural safety component heavily utilized in warehouse logistics and distribution centers. Designed to wrap around the base of shelving uprights, the 450x220mm guard protects the core rack framework from low-speed forklift collisions and pallet jack impacts, preventing catastrophic racking collapse.
Customer Requirement
The client, a material handling equipment distributor, experienced high return rates on previous rack guards because the mounting drop-pins misaligned with standard rack teardrop slots, and the painted surfaces chipped rapidly in high-traffic warehouses. The client required a sheet metal fabrication partner to stabilize the bending angles of the multi-directional protective arms, ensure the locking pins were welded at exact center-to-center distances, and apply a durable coating capable of surviving daily abrasive contact.
Material Selection
We selected 1.5mm Q235B carbon steel for the entire assembly. While extreme-duty guards use thicker gauges, a 1.5mm profile is specifically engineered for light-to-medium duty energy dispersion. Upon impact, the 1.5mm Q235B steel is designed to yield and crumple slightly, absorbing the kinetic energy rather than transferring the raw shockwave directly into the concrete floor anchors. This material choice protects the structural integrity of the warehouse floor while keeping unit costs highly competitive for large-volume warehouse outfitting.
Manufacturing Process & Welding Solutions
Forming the complex, multi-angle geometry of the protective arms from 1.5mm sheet metal requires strict dimensional control to prevent springback. We utilize CNC press brake forming to create the V-shaped corner profiles, ensuring the angles sit perfectly flush against the racking columns.
The primary manufacturing challenge is welding the downward-facing locking pins and the horizontal V-arms to the central vertical column without burning through the 1.5mm material or causing the arms to warp out of parallel alignment. We utilize custom welding jigs to securely clamp all components, followed by controlled robotic MIG welding. This manages the heat-affected zone, ensuring the drop-pins remain perfectly vertical for zero-friction installation into the rack slots.
Quality Control
During the forming and welding stages, production operators use go/no-go alignment templates to verify the exact spacing between the mounting floor holes and the upper locking pins. Following assembly, the guards undergo a multi-stage pre-treatment wash before receiving a thermally cured safety yellow powder coating. We test the coating thickness and adhesion using cross-hatch testing to guarantee the finish will not flake or rust when exposed to pallet scrapes and warehouse humidity. The final hardware is delivered ready for immediate, drop-in floor installation.
